Bevel gears show up wherever power needs to change direction - right-angle gearboxes, differentials, hand-crank mechanisms, and machinery drives where the input and output shafts aren't parallel. They're also one of the more difficult gear types to replace, because unlike a spur gear, a bevel gear rarely works in isolation. Here's what makes bevel gear replacement different, and what a custom bevel gear manufacturer needs from you to get it right.

Why bevel gears are harder to replace than spur gears

A spur gear can often be replaced on its own, as long as it meshes correctly with its existing partner. Bevel gears are usually manufactured and set up as a matched pair - a gear and pinion cut and lapped together so their tooth contact pattern is correct. Replace only one half of that pair with a part that's slightly off in pitch angle or tooth geometry, and you can end up with a set that's noisy, runs hot, or wears out again within months, even though both individual gears looked fine on their own.

This is why, whenever possible, we recommend sending both halves of a bevel gear set - even if only one has failed - so the replacement can be matched to the mating gear's actual geometry rather than a textbook specification.

Signs your bevel gear set needs replacing

  • Increased noise or whining under load that wasn't there before
  • Visible pitting, chipping, or flat-wearing on the tooth faces
  • Excess backlash - noticeable play when you rock the output shaft by hand
  • Metal shavings or fine metallic dust in the gearbox oil

Any of these can indicate the set has reached the end of its service life, or that misalignment is accelerating wear on an otherwise healthy gear.

What to measure and send

Bevel gear geometry is more involved than a spur gear's, so the more of the following you can provide, the more accurate the first-article part will be:

  • Number of teeth on both the gear and the mating pinion
  • Outer diameter and face width of each gear
  • Shaft angle - almost always 90° in industrial gearboxes, but worth confirming
  • Bore diameter and keyway or spline details for mounting
  • Backlash specification, if it's documented anywhere on the equipment
  • The physical parts themselves, whenever shipping them is possible

Right-angle gearboxes: If your bevel gear is inside a compact right-angle or metric right-angle gearbox, sending the full housing (or at least both shafts with gears attached) lets us verify mounting distance and gear positioning - a detail that's easy to get wrong from photos alone.

Material choices for custom bevel gears

Bevel gears typically see the same material options as other custom gears - carbon steel, alloy steel, and stainless steel are the most common, chosen based on load, speed, and environment. For gearboxes exposed to moisture or washdown conditions, stainless steel or a protective coating is usually worth the additional cost compared to the cost of another gearbox teardown a year or two later.
